i posted our question on a hobby machine site, this is what i got......

numbern of teeth+2 divided by the diametrical pitch. Example , you want a 32 tooth gear. Add +2 = 34. divide the DP which lets say is 16.
You come up with 2-1/8" , this is the size of the gear blank. Formula is the same for any involute gear no matter what the DP ,is or # of teeth.
I use gear cutters in a mill, never tried to hob using a tap. Looks simple, I do not think so. Other posts may help you with hobbing.
